I have a 1990 talon tsi AWD and when I'm in idle and rev over 2000 rpm I get a loud rattle , also when I'm driving at over 2000 rpm and when I push the clutch in it rattles. And if I'm downshifting into second gear I have to double clutch or else it grinds. Need some advice.

It could be very well that your gears are bad in the transmission.

Ya but is it chatter he is hearing or a grinding of gears.Sounds more of a chatter to me.But Im no clutch guy,Thats just what it sounds like.

Second gear has a grind unless I'm at really low rpm. And if I shift super early into every gear then there is no rattle. But anywhere over 2500 rpm it's a loud rattle.

check your shifter, my bushings disintegrated and there was a lot of play, up and down, and left and right.. may need to get new ones, and those being bad may have caused gears not to fully engage and worn out your synchro

TOB for starters. How's the fluid - clean or nasty looking along with being at the full level?

1/2 syncros are possibly toast.

Do this test: with the motor idling, gradually push the shifter with no clutch to 1st gear.

If the motor slows down, the syncros are good. BUT..if you grind into 1st gear, those syncros are totally shot since they can't slow down the input shaft that is attached to the friction disc.

You can do this test in all forward gears to test the syncros.

Have you checked the trans fluid level? You may find that simply going to a thicker fluid helps resolve the noise issues. In so far as grinding going into gear, are you sure the clutch is properly adjusted?

I've never had the ratteling but grinding yes. Check your shifter bushing, clutch pedal adjustment, and there could be some air in your clutch lines as well.

these car are really bad about toasting the syncros just about every dsm I have owned had 1 to 2 grinds just from the previous owner banging the gears. another problem I have found it the slave cylinder rods are a little short can cause the same problem but I think extreme psi sells one a little longer.

When I first got my '90 home, we drove it around locally to see what kind of car it was and be sure it was road worthy. Must have drove a couple weeks, not daily but some then I found out the end case had a crack which led to the notorious 5th gear nut being loose. The person I purchased it from thru in a new OEM TOB because they heard a "rattle" in the trans so they figured it was a TOB. Jeeze, come to find out, when I went to drain the trans to remove the end case all I got was AIR. I quit driving it immediately so check your fluid level before its to late. I caught this one and just ordered the parts to fix 5th from Jacks Transmission today. The "rattle" ended up being 5th gear sycro that was only 2/3 there, the rest in the bottom of the end case. Anyway, check the fluid for sure. Does the trans whine at all? Mine was EMPTY and still didn't whine like I would be used to hearing but thank goodness I just parked it until I could fix it. MTC

But wouldn't a TOB cause it to rattle in every gear including neutral ? Because that's what it does. If I'm accelerating hard then the rattle suppresses slightly. But when I clutch, let off the throttle, or when I'm in neutral and rev the rattle is obnoxious . Also reverse gear is a little tough to get into. Doesn't grind going in, it just requires a little more force than necessary. As well as the grind when down shifting into second.

You might try sneeking a peek thru the clutch fork boot hole to see if you can see the TOB. It would rattle all the time if it were going out and out of grease or sound gritty when you use the clutch. I hope your end nuts are tight, I don't know what the pre-sounds of them coming loose are but one of mine was and it rattled all the time (until I removed the broken 5th gear syncro) but then I parked it since it needed to be fixed correctly. Currently it is missing reverse and 5th syncro but it drove ok and quit rattling.
