Bah! 90% of the time I don't clean the aluminum and it welds good.

I'm the same, I hardly clean the alloy...

I know this isnt any of my recent welds, but I found it quite humorous!

Started with a cracked transmission
Drilled some holes to relieve the stress and so the cracks do not spread.
Next is a wire wheel and propane torch and wire wheel and torch and cleaning the crap out of it. Tack welded a few places so it didn't move.

Didn't take many pics, but I did make more holes than that. Then I did V groove the cracks with grinding wheel.

Then after MULTIPLE passes.

Then even MORE passes. This job will end up using about a pound of filler rod.

Some flap wheel action and back and forth and here is where it's as of now.

What would you guys charge for this? I did the inside, but it's not as pretty so I didn't take pics. Had someone on another forum telling me it's not clean enough. Blah blah blah. Well when someone brings you a filthy dirty transmission this is about as clean as it gets.
Used the thermal arc 186 on this project, was less than impressed with how it performed. I like how the machine looks, but dislike how it performs. Oh well. I keep it at my dads for when I need to use it.

That looks okay enough I wouldn't complain. Although I'd fill in the dips and grind it again. Other than that looks good

You know I thought about it too, but I was already 4 hours into it and he is only paying $85 so I decided against it. If he would of paid what I said it would be then sure I would of spent more time, but I think he got a good fix for really cheap.

Ok, never done this before. But is it better to cut the Tee pieces or the Curved pieces? If feel if I cut the Tee it will be too close to where it "flows outward" and I'll have a gap. On the other hand what is the best way to cut either of these pieces? Not sure I want to hold them by hand in anything. Can't see cutting either on the chop saw a good idea either.

Portaband saw FTW. Harbor freight one, it's just really LOUD. REALLY LOUD. Cuts were good but not perfect and the T ended up being a little oblong.

Fitment is off on one side, but I guess I'll deal with it. Can't really add the metal back together, plus a gap will help me get the full penetration. I wanted to weld it up, but can't do it because I don't have any foil for backpurging.
The fitment on the flange was loose, great! Then after a few tacks it got tight, so I'm sure it will shrink a LOT. Going to need some copper and aluminum to see how much heat I can keep out of this or maybe try some pulse.
To be continued.

It fits/looks the best if you cut all 4 pieces, but I guess you know that now : D

The first piece I cut was the end piece and now it's too short to fit up to the Tee

Finally got another 110v plasma cutter. Well it's 110v/220v. However it's too late to play with it since the neighbors will bi*** about the air compressor. Just need to figure out a quick air hose connection and I'll be off to cutting!

And the damn plasma cutter, lost my footing on a trailer and caught my forearm on the steel beam I was cutting. And this picture was taken almost a week AFTER the burn /:
