What is the most you can bore on a 4G63T 6BOLT???

manual says .040", some guys have tried .060" and I think i remember someone speculating .080" but i sure woudln't try to run serious boost on that. If you need more than .040" to get some gouges out, go get a new block, seriously.
 
boring the block .040" over is 1mm increase in diameter. 1mm over gives you a bore of 3.386" or 86mm. I have seen .060" and .080" over pistons for the 4G63 on some vendor's sites so I would assume .080" over is possible. Don't know if it is safe or not. Keep in mind though that most head gaskets don't give you bore size options. You might need to modify the gasket to accept that size overbore. The only one you could do to that i know of would be a copper one like SCE makes.
 
.080 has been done with no ill effects. My 2.4 block is .080 over and it has less wall than the smaller bore 4G63.

Stroking a 2.0L into a 2.3L requires using a 2.4L crank, along with boring the block .040", which results in a 2323cc engine, which is essentially how you get a 2.3L. If you bored that same block out to .080", your resulting displacement would be 2380cc, which is a bit less than the 2.4L you advertise. If you want a true 2.4L, just get a 2.4L block and be done with it.
 
My cylinders are bored .060 over and i dont really have any problems with my motor. i did the calculations a while ago but im pretty sure that the engine displacement came out to like 2069cc? no complaints yet. but i am planning to build a stoker motor for an awd car.
