I have a 1g Talon TSi AWD. After my last race last season, driving it on the street, the left CV axle became disengaged from the inner stub axle. I put it back in, drove it 100 miles, and it disengaged again. After sitting for a few months while I looked for a suitable replacement inner axle, I replaced the inner axle and reassembled. Everything was well and good for around 1000 miles. Then it came disengaged again. Discovered a bad left hand motor mount. Repaired that as well as respline the axle. 100 miles later, it came out again. I can't say for certain that I had gotten it fully reseated on the inner axle, but is there anything else that could cause this issue?

This shouldn't be able to happen if the intermediate shaft is properly installed in the half-axle Tripod Joint. At the end of the shaft is a spring clip just like at the transaxle end of the passenger side half-axle. That spring clip must be seated within the tripod joint, if it isn't, what you're describing could definitely happen.
 
Turns out I had a bad left hand motor mount. That allowed the axle to disengage the spring clip. Then the CV chewed the splines off outboard of the clip and ruin the clip. New inner and outer axles are on order.
 
Check the rest of the mounts, most likely the front and rear are bad also maybe even the drivers side. There would have to be alot of travel for the axle to pop out of the joint like that. And verify all the bell housing bolts are there and tight. Even the one on the back of the motor under the starter thats so much of a pain to get to.

I find that really hard to believe, there is enough play in those axles to pull the boot off before it would pop off the intermediate shaft. Basically the boot holds the outer CV joint together, pull hard enough and itll pop off. If the clip is good on the intermediate shaft, and you install the CV joint properly, you need a crowbar to pop it off. The easiest way to install it is to have the knuckle off of the strut and use it to slam the CV joint on to the intermediate shaft (this works for the pass side into the tranny too).
 
I'm having this same problem. The new axle and all new motor mounts are going in tomorrow. The tranny mount is perfect. Everything else looks good. does anyone else have any ideas?

I need to get this problem figured out ASAP. My axles aren't lasting 100 miles.


A little more background on my setup and recent changes:
both of my failures have happened going around fairly tight bends on the highway at 75mph or so. I just recently(last week) installed struts and springs on my car. Koni yellows and vogtlands that drop the car about an 3/4 to maybe an inch. Brand new ps2's all around and fresh alignment. All not more than a week old.

sorry to thread jack, but what is the point of searching if you cannot use the existing threads to help solve our problem
 
FWIW -- To replace the drivers half axle, I first removed the old half axle and intermediate shaft as an assembly (they were pretty firmly attached to each other). Separation was accomplished by hanging the assembly down from a vice gripping the intermediate shaft, and hitting down on the rear of the tripod joint with a rubber mallet. Once separated, I cleaned and greased the intermediate shaft splines and tapped it into the new half axle tripod joint to seat the clip. I then installed the complete assembly back into the car.

PS. Removal of the axle assembly required positioning a piece of wood against the back of the tripod joint and whacking it with a rubber mallet to free the intermediate shaft from the transaxle.
 
Ugh i do remember that first time... got mine at 8 years old with 66,473 miles on it and started driving it daily and the outer boots died a quick death.
