Ok like the title says my transfer case is still leaking at the output seal with the recall yoke installed with just over 1000 miles on the car after complete rebuild. Just tried another seal thinking I might have damaged it with install but after I remove the driveshaft you can see a groove in the yoke where the seal rides. I replaced the rear carrier bearing with the rebuild but the front was tight so I didn't. I already ordered another recall kit and another carrier bearing but could there be anything else that could cause that groove?

If the yoke is grooved from the seal, which is normal over time, you can either buy a repair sleeve if available which is a very inexpensive alternative or replace the yoke itself. The groove happens over time from the seal riding on it. It happens on all cars that have yokes on front or rear diffs.

I had that problem and ended up leading to a locked up transfer case last year doing 55mph on a country road. replaced my transfer case, used steel wool on the yoke to make it smooth again and replacde both seals before i put my new(used) transfer case it and still leaked. When i replaced my clutch over this winter i got an entire tube or black rtv and unloaded it into the bottom of the yoke put it all back together and let the car sit for a few days and hasnt leaked since. just a possible solution!

I know that groove is normal over the life of the vehicle but it was grooved in less than a 1000 miles. That's where I'm lost. Like I said I already ordered the yoke and another carrier bearing and hopefully it was just a carrier bearing causing the premature wear. When I get it installed and some miles on it I shall see if its fixed....
