Turbo to manifold gasket blow out. Car wont run!!!!

Ok I have a 95 gst with a 6 bolt swap. I had just hooked up my boost gauge and took it out to see what it read. Made a couple runs just below 10 psi. It was running fine, then I pushed the pedal about 3/4 of the way down and there was this loud noise followed by a lot of black smoke out the exhaust. It started sputteting and would not let me rev up any faster. The gasket where the turbo bolts to the manifold was thrashed. I pulled the manifold and the gasket was 70 percent missing!!! I put some of that Ultra Copper on it to seal it up. let it dry, and tried cranking it. It did the same thing and it sounded like there were metal shards rattling around. My guess is that they got blown into the turbo maybe? How could it have blown out like that?
 
First off, pull the turbo and see if it took any damage. If it looks fine, use a new gasket and try doing a boost leak test.
 
It kind of sounds like you may have blown off an IC pipe coupler. A blown mani-turbo gasket will cause delayed spool and poor turbo performance but it shouldn't cause the smoke and sputtering. The finding of the blown gasket may just be incidental. Do a boost leak test like suggested. If that checks out ok then do a compression test.

I also agree with Tsi User that it's a good idea to inspect the turbo a little closer. Check condition of blades. Aslo check for shaft play, the noise you are hearing could be from blades hitting the housing.

Out of curiosity, which mani-turbo gasket were you using?
 
Yeah, I had read your thread. I wasn't too pleased about you not having the sealing ring installed. Probably just one of the reasons the seal warped. I have used these seals on my T25 for a year or two. Haven't had any problems whatsoever.

Just to clear things up for those who aren't following along - I'm using the 7cm gasket on my untouched T25, OEM sealing ring, and untouched 2G manifold without any hiccups. I wasn't about to go searching for the stock 6cm gasket when these are so readily available and fit right up without any hassles.
 
Yeah you guys were right, I took my hard pipe out and low and behold the bottom intercooler piping had come apart from the coupler. I hooked it back up but now the car is flooded from trying to crank it and the battery is dead. Here is a pic of the gasket that blew...

Wow, I've never seen one that bad. I wonder if "normal" EGT's can cause that or if there is something wrong with the tune.
 
This may be way off but when my car jumped time by 3 teeth on the exhaust cam. It blew my gasket out like that. You may want to check it just to be sure. I hope thats not what happened. Best of luck to ya.
 
Well I got it running last night. Jumped it and let it burn off all the fuel sittin in there. If it jumps time doesnt it barely run or not run at all because the valves get bent? Mine is running ok. Just the usual problems. It idles real odd and I have been on here trying to figure it out in different threads. I seems like I have a small fuel leak somewhere but I cant seem to find the leak. Just a puddle of fuel between the 2 middle intake runners. everywhere else is dry. And I noticed last night that my bov was pushing air out at idle. Isnt it suppose to hold the air at idle and release under pressure? The bov also spits a little oil when it does blow off. Somebody said the oil was because the turbo was going out. I have a t3/t4 I just dont have the money to uprade intercooler injectors so on and so forth.

Needless to say that is EXTREMELY DANGEROUS! I wouldn't recommend driving the car or even running the motor until you resolve this issue. There is a fuel pump check connector in the engine bay that you can apply voltage to in order to run the FP without running the motor. This will allow you to safely pressurize the system to locate the leak. You may need to pull the fuel rail/injectors and replace the orings. Do a search regarding the check connector for pics of location and what it looks like and how to use.
 
well there were two of three bolts missing on the fuel rail. I replaced those and tightened them down. If it was just from that then the fuel puddle should have evaporated correct? I dont see anymore drips, drizzles or wet spots...

It sounds like you found your problem.:) And yeah, the leaked fuel should evaporate pretty quickly. Like I said, best way to be sure is to pressurize the fuel system using the fuel pump check connector then look and feel for leaks.
 
Well im still smelling some fuel. There are still two puddles on the middle intake runners. It does not seem to get bigger or smaller. I wiped up most of it earlier so I will see if it comes back. What about the bov thing? Should I be in a hurry to replace it?
 
The fuel leak should definitely be your biggest concern and like I stated before I wouldn't run the motor until you fix it.

It's normal for the BOV to be open during idle. Hopefully you have it recirculated back into the intake pipe.

Oily residue in the intake is not unusual but oil being "spit out" of your BOV is not normal. Pull your intake pipe and check the turbo for shaft play. Also pull the LICP and check it and the IC for the presence of oil.
 
LICP has some residue and it keeps blowing off under load. And I say "spit out" because I initially noticed it when the underside of my hood was oily. Realized my BOV pointed upward to that position and tested it out. Oil spits, shoots, sprays, projects, or however you would like to put it.
 
I have 2 t-bolt clamps on there but it keeps coming off. Since the BOV lets a lot of air out at idle I was thinking it may be stuck half way open and isnt letting enough pressure out of the pipes. So it keeps blowing off. Just an idea.

does this mean you are venting your BOV to atmosphere? Do you have a MAFT so this can be properly done? If not recirculate the bov.
