I ended up converting my open dump by cutting it and welding a v-band set-up for my wastegate..

The v-band would be an easy route also, but either way,

You should post a pic of the final product and where the wastegate will sit before making more.

Yeah, I need a wastegate first. :) I was just making this because I've had the parts laying around for 4 years. What kind of wastegate is everyone using? I want to see what is the most common, and start with that. I'm not paying $350 for a wastegate.
 
38mm seems to be the size most people use. I would place it were there is the most amount of room so when you have to throw a 44 flange it should not be an issue. As for the tial mv-s those are even easier to make fit. I've made a few myself. Good luck.
 
I would have to agree. Most prices on SS o2 housings are simply ####ing dumb. The most I would pay is 200-250. Most of the ones I would want are 300+.
 
I haven't done anything with it. Still need a wastegate. I don't even have a car to put it on right now. I do this stuff in my spare time. I can make them any style. I don't have the overhead the big shops have, so I don't have to charge as much for stuff like that, but I still have to make it worth the time and effort. They are time consuming.

I made my jig this weekend.Next I will make the flanges.I was wondering what 2 1/2 90* Tubing you used? Tight 90* or standard curve 90*

Not bad!. Try using a #5 cup, and lay the cup right on the metal, "walking" the torch from side to side. Really? I just more spin the cup from side to side doing flanges, and couplings, it lays right in there. For the filler rod just lay it in there and don't take it out, I give just a small amount of pressure on my rod to keep it flowing with the puddle.

You do that you'll come out with the most beautiful hand weld without using a machine. I tig weld stainles all day long. Be surprised what you can come up with welding that stuff like I do. Hell att my company, I can practice purged pipe welds for a week if I wanted. Take your time, it'll look amazing. I run maybe 92 amps welding flanges, so for that thickness, maybe 84-86 amps?

It was a #5 cup. I'll have to try that next time and see how it works. I weld aluminum all day long, stainless is only every now and then.
 
I appreciate that your flange is matched to the oblong shape of the exhaust housing. Seems like all of the other tial o2 housings use flanges with a round passage which isn't doing anything for flow through there. I know that's not the limiting factor... but it's nice to see it done right.

My thoughts exactly! I never could find an exact matching O2 housing for my hx35 w/bolt dsm housing! Where did you find that flange?
 
Its a flange I got from Extreme Motorsports when I worked there. I don't know where they got them. The fixture pictured above is very similar to what I used.

I built my flanges from the exhaust gaskets.Cut it out with a plasma cutter and 2 1/2 and 1 1.2 hole saws.I then hand finished the edges with a file and belt sander
