I have a driveline issue I would like to get some opinions on. I have a plan of action but if some resident experts can narrow down the problem behind the following symptoms, the trouble-shooting can be shortened and the repair more focused.

I had a long talk with Jon at TRE today and we have some ideas but forum help would be appreciated.

The components:

  • '98 AWD with 10k miles on professional 7 bolt engine and manual transmission rebuilds with professional installation.
  • TRE Stage 2.5 with EVO 5th, 4 spider, RIP Grip, shotpeened gears and basically the stuff at this page. Trans broken in with RedLine MTL90 and currently running Amzoil 75-110.
  • Comp Clutch 2100 carbon-kevlar clutch on an aftermarket chrome moly flywheel. Stock new TB and clutch fork installed w/trans.
  • Stock transfer case and balance of driveline, with 150k miles. U joints replaced at 100k miles.
Symptoms:

Tremendous gear over-run noise at high relative speed coasting in all gears but worse in higher gears. A loose-sounding transmission-area rattle at idle (272 cams). Very choppy reverse gear use. Recently I occasionally get a mild clang sound on clutch engagement from neutral coasting at low speed.

Other than that the car shifts well with some mild notchiness in 2nd and 3rd, engages smoothly and without chatter (except for reverse) and basically drives as you would expect new stuff to drive, except for these sensations of a very worn transmission.

Jon suggested that I rock the car by hand while checking inside the center inspection plug in the bellhousing for play. He also suggested that if the fluid drains clean, which it did when I drained the first oil fill, the trans should be fine.

He's thinking the problem may be the clutch's springs, but I don't know how that would explain the gear noise, which is loud. The car is original owner and has never been neglected. It has the stock T25 on it (until this gets sorted out) and is a daily driver. No racing or abuse whatsoever for the life of the car.

Any ideas?
 
Sounds kinda like a throw out bearing. They can make a hell of a racket when they go bad or improperly installed! Tell tail sign is if it makes noise when your not pressing the clutch pedal and goes away when you do press it
 
It's not the TB. It's something loose in the driveline itself and only happens when there's no load. It's completely unaffected by pedal position.
