Rattling from tranny after 15 mins of driving

after 15 mins of driving or so my car get this rattling sound from the tranny. i thought it was the throw out bearing, but now after tryin to unbolt the tranny from xfer-case i come to believe that the output shaft from the trannyis seized up onto the xfer-case. the output shaft pops out and does not stay in the tranny. has any one exprerienced this before and what did you do to solve this problem? the xfer-case fluid is real low hardly any fluid dripped out, and whatever that did was completely black. i'm like wtf? thanks for the space Joel
 
I just had this happen as well. Something went wrong with my transfer case (probably lost fluid) and it started whining really bad. I went to take off the case and the tranny to find the same thing you did. I was pulling as hard as I could on the case and it pulled the output shaft out of the tranny too. Take off the side cover of the transfer case to pull the seized output shaft out of the case...it will also reveal the damage to the gears in there.

As for the transmission, there is a retaining ball and clip that was on the end of the output shaft that is not somewhere inside of your transmission. You should take it in and have them rip apart the tranny to retrieve it.

As for cost, I ended up just going for a full TRE tranny, but they said it would be 2-3 hours labor to disassemble and re-assemble the tranny to retrieve the ball, and $150 for a new output shaft from them, and like $40 for all the gaskets, seals, and retaining clips needed to put it back together.

Check ads in the classifieds, trader, and junkyards for a new t-case as that will be far cheaper than rebuilding it.
