Basically to make a long story my knock sensor was shot. When I pulled it out sure enough it was, not a drop on insulation in the middle left.

I Replaced with an OEM unit yesterday. I accidentally ripped the black wire out of the 2 prong plug on the harness side. I took apart the clip (weather stripping etc) and soldered the wire back into the little clip that slides into the housing. I did it correctly and I know the connection is solid, probably better than stock since its soldered.

Anyways, I'm getting mad knock now. It will throw a few counts @ idle. It does it worse @ low rpm cruise. It almost made my trip to work unbearable, I guess 43 is the max for the counter.

My AFRs were steady around 14.3ish. Keep in mind this is sub 3krpm and that is zero boost range for me. Mods are in my profile. Under WOT there is NO KNOCK once so ever( @ 10.5ish afrs on 14lbs.) It's getting there thats the problem LOL.

For reference when I put the new sensor in I had no way to get my torque wrench back there. I hand tightened it with a bit of blue loc-tite on the threads then maybe gave it a 1/4th turn with my 24mm wrench. Nothing crazy but it's defintely not loose.

I'm really not sure where to turn now, but I know if this keeps up I will ground it out as it kills any type of acceleration. I also know the knock cant be real comparing it against my timing and AFRs. I've made sure there wasn't anything obviously loose but are there any other steps I can take to get rid of this? I don't have an oscio (sp) scope to check the sensor itself.

Your getting phantom knock, or tip in throttle knock. Anything loose or rattling can trick the knock sensor into thinking it's detonation.
Start with boost leak test, lifer tick, loose components in engine bay, etc. Basically eliminating all potential causes.
My thread will give you some ideas, but you should read up on it. Just type in phantom knock.

Grounding the knock sensor and leaving it hanging on the firewall is dangerous. One safe method i can say worked for me is moving the knock sensor to another threaded hole and soldering a ring terminal around the casing so it always has a good ground.

I had previously read your thread as well as many others.
I dont even remember which one I read but someone's knock was being detected from an external wg flapper?

I guess it's good to report after 3 days it doesn't pick up PK free revving or idling anymore. Maybe it was just because it was brand new. I still am picking up some knock under shifts and low rpm cruise but not 43 counts. I find under 10 is driveable. I will just deal with the PK i'm getting now I guess. I get 0 knock if I go heavy throttle no matter where in the band. I guess it just gives me and excuse to go all out :)

Reset, your ECU. There is a knock sum that the ecu will learn over time.

Directly from emctuning.com
"2G only - RawKnock values are used by the ECU to track knock sensor noise per cylinder firing event. The ECU averages this value over time across the cylinders to arrive at a knock threshold. Knock values above this threshold result in ignition retard accordingly. Logging RawKnock is generally handy to see just how noisy the engine is or to see how much above the threshold a particular knock "event" was."

Tom states here it's 2G only but I could've sworn I heard 1Gs log this in the ecu as well.

Yeah, that was me. My internal wastegate flapper door was rattling(had the arm tac-welded shut), along with a bolt I found in the frame rail contributing to PK.
