Do you tighten the belt when it's hot or when it's cold? Check it when it's cold, because when it heats up it will get tighter (rubber contracts when heated, unlike most things). Other than that, I don't know. Do you have a stock crank pulley or an underdrive one? My UD pulley requires belts that are 1/4" shorter than stock, otherwise I don't have enough range on the alternator tensioner to get it tight enough.
. And I had to replace a starter around that time too sheesh.
