Was the bracket on top of the transmission moving around while you were trying to shift it into gear?
yes it was missing a bolt and one wass very lose...have someone move the shifter and you watch the bracket.. it sould not move at all.
 
In regards to your pedal assembly, the bushings get worn out very easily when we upgrade to a clutch like an ACT 2600 that has alot of pedal pressure. You can tell if your pedal is worn if you push it to the floor and once you let it out, pull up on it and see if it travels further up. I figured since you said the car was still like new it wouldn't be bad but it won't take long to wear out a pedal assembly with a 2600 without modifying the assembly. Exactly what clutch setup are you using (Pressure plate, disc, and flywheel)?
 
XTD lightened flywheel, 2600 PP and 6 puck sprung clutch disc.

Yes, I have my doubts about anything being wore out. Anywhere you look on or under the car, it looks brand new since it had so low miles.

Are there any differences in the AWD and the FWD clutch assemblies? I'm wondering what the chances of me having the wrong clutch are? Are there any differences in the assembled stack height of the 2 that could be causing it to not disengage?
 
you could have a bent clutch fork. i'd check that and your pivot ball. I had the same problem for weeks and weeks till I replaced those

as a side note, most people on here will tell you that you can't bend the fork, that it can only be broken, they're wrong, I have personally bent mine and i've got pictures of it on my old phone, I'll post them if i can find the phone.
 
The only difference I know of between FWD and AWD is the flywheel diameter. Your car starts with the starter so you've got the right flywheel. Have you tried shimming the clutch fork? I'm just trying to think of any ways to get that fork to travel further.:hmm: Also, the previous post mentions a bent fork. When you pulled apart the old clutch, what was the extent of the damage?
 
Only the clutch disc was damaged from the old setup.

The shift fork and ball look fine, when viewed from underneath, the fork is right in the middle of the opening. When I measure the stroke of the slave at the fork, it will move 3/4" which I believe is enough.

Tuesday I am going to tear everything down and measure all of the XTD stuff to the stock stuff and see if there is any difference.
 
We started the tear down yesterday. One of things we looked at was the position of the throwout bearing lever and what it was doing. While it is/was located perfectly in the middle of the window, we noticed that the lever is/was bottoming out on the transmission at the end of it's stroke and likely not making it's full sweep. We pulled the trans, shimmed the pivot and ball and started putting it back together again. I'll finish it tomm and let everyone know.

Where I'm heading with this now is that regardless of how good of condition your equipment is in (my car only has 3000 miles on it) the pivot ball may need to be shimmed. I hate to make any predictions at this point but will know more tomm when I put fluid in the trans and fire it up.
 
Mine did the same thing when I installed a pressure plate with the wrong step hight. Got it machined to proper step hight and everything was fine.
 
I finally took the time to put it back together tonight. It SEEMS to be fixed. I say seems because it started while in gear and didn't want to jump through the garage door like in the past. I haven't put any fluid in it yet, so I didn't try too much. I experienced a little bit of clutch drag once it was started but I'm hoping I can dial it out with the clutch rod adjustment.

Here's what I CAN say. It doesn't matter how many miles you might have on your set-up, if you're experiencing this issue, you probably need to shim the pivot (or replace the pivot and arm). Nothing on this car hinted to the fact that somehting was worn. In fact, I'm not sure it was worn, I just think with certain set ups you may need more throw and the only way you're going to get that is by shimming the pivot.

Wednesday I'll fill up the fluid and go terrorize the neighbors by running the racecar up and down the road. I'll give you another up date then.
 
i know this post is a year old but im having a similar issue, i have a 93 awd 6 bolt, i had to put a 90 trans in it, i got the 90 shift cables and shifter base with it, i have tried almost every combo i casn think off and it will not shift right it, i have the bracket off the 93 on the trans, i have the 93 cables in at the moment and i cannot get it to go in gear when the car is running, it just grinds, i have tried adjusting te cables and it doesnt seem to do any good, if any body has done the swap or know what combo of cables, and shifter i should use please let me know i need this car to work asap, also the clutch has good pressure

Did you happen to install a new clutch disk at the same time?

I had a similar issue after installing a SB disk and ACT pressure plate. Turned out the disk was too thick for the pressure plate and prevented the clutch from disengaging.
 
I had the same issue with a Fidanza PP and stock disk. The Fidanza is designed for a non-marcel disk, and the stock has a marcel. Switched to a stock PP and life is good.
