Here`s the scenario: Built 6 bolt 96` GSX with Holset HX35 develops coolant spraying and nasty noise last week. Several months of solid cooling system performance prior to that with no changes to setup. Car does have (for over 6 months) a 20-24oz aftermarket coolant bottle at height a bit higher underhood than the original overflow bottle.
FIAV bypass and new intake mani. gasket fixed idle surge 3 weeks ago.

Current symptoms/facts

1. Car heats up normally. 15-20 min. of idling on 30F day results in normal 200ish coolant temp. Bubbles in coolant bottle 1st 5-10 mins. after startup, then none. New rad. cap. Defrost / vents blow warm air.

2. Overflow bottle is purposely kept low in anticipation of coolant overflow / spray. Bottle level doesn`t rise at idle, even after 20 mins of idling. Immediately goes up 10oz after driving easy for 300 yds. System was bled by idling 10mins with the cap off prior to driving.

3. Both upper/lower hoses firm after warm up and warm/hot to touch. Coolant moving from themostat housing to rad. at all times (checked while I bled it).

4. 1 or 2 runs of mild boosting (up to 5000rpm) results in spraying bottle despite being 1/2 full just 30 sec. to 1 minute earlier.

5. Compression test on warm motor netted: 180/175/180/179 on 8.3 comp. motor with Ross/Eagle/Arp combo. This result was gained AFTER the noises and cooling probs. started  (not the hg???).

6. Boost was set to 26-27psi prior to noise at boost onset 1 week ago. Car ran well/hard with 2 sec 60-80. Nasty Noise comes about 1/2 the time on onset of boost (4000-4500 rpm) and sounds like a metallic ricoheting noise (knock sounds diff. to me in other cars, and a HELL of a lot quieter than this). Best example of noise - 1 or 2 large metal marbles bouncing around under hood/timing belt /firewall area. I let off immediately upon the noise :aha: and sometimes don`t see the cel come on despite it being set at a lowish 2 degrees of knock.

7. Car had some codes as of the last couple of days : PO100, 105, 110 - all related to wiring/shorts in MAF, pressure sensor, air intake temp sensor. Likely due to coolant being being sprayed in that area a couple of times. Now the codes are gone after some electronic cleaner and compressed air.

8. Overheating in check when coolant isn`t leaving at a rapid rate (see #1 above)

Summary - boost, and likely normal driving results in coolant all over. Ugly noise often at more than 1/2 throttle and boost onset. Normal idle, normal driving otherwise. Bottle level changes fast.

Thanks for the ideas.
