I just finished an awd swap and I have found that I have a noticeable rattle just inside the side case of trans by passenger tire. I can feel it when I put my hand on side of case towards top and quiets down when given just a little throttle. I didn't drive it far and seems to shift fine. I just changed fluid to redline mt90. This is my first awd trans and I don't know much about it since the car it came out of had a blown motor. If it is the infamous 5th gear rattle is it safe to drive 40 miles? Also can it be fixed with trans still in car?

Im wondering the same thing, I just got my 91 running for the first time and it has the same rattle noise in the trans area. Could it be a t/o bearing?
