Is it worth disassembling the sunroof to a bare frame to fix it? Cause it seems the metal skeleton that the glass is glued to has rusted out to the point it's leaking. I already have the headliner out but i gotta work tomorrow. Anyone done this before and have a time frame on it? Long story short the wing holes leak also and I just cut cork gaskets to replace the junk stock ones...It's pouring in Pennsylvania and everything in my car was ruined. It's supposed to continue raining too. Like the usual 'murican I've torn everything apart in a rush and now I'm stuck between stopping or swimming to work in the drivers seat tomorrow. Thanks. Any input is better then nothing at this point to help me make a decision.
 
Yup get all the rust out and if you can find a new seal of reuse the old of can. We have done a few here and they worked out great still not leaking! The most time consuming is the rust removal and making sure the deal is correct. It's not to bad bro you should be done in a few hours If you keep at it.
 
Ahhh the old sunroof debacle. Good to see a fellow pennsyltuckian Tsi owner. I tried everything, and nothing worked for me. I wound up getting a sunroof from the junkyard with decent weatherstrip for $12, then took black rtv and ran a bead all around the inside lip, as well as where the metal frame meets the glass on the inside. I put it on, and checked with a flashlight from underneath, only to find that there were actually two gaps in opposite corners where the sunroof meets the body, I assume as a result of a minor accident from the PO. So I ran a bead of clear silicone in those corners of the body, then smeared it with my fingertip. Checked with flashlight, no gap. No leaks.

I have the same issue with rust on the sunroof. About 2 years ago I purchased a brand new sunroof for an avenger since our roof is discontinued. 2 years later I have rust. I still have the original sunroof. I will give it a try and remove all rust and then get a new weather strip if I can find one.
 
Holy crap, this thread's a few months old. Unfortunately that DSM is totaled (my avatar :cry:), but I recently just performed the same operation on my Tsi as well. You misunderstood; I didn't seal the sunroof with silicone. As the rust compromises the overall shape and integrity of the sunroof frame, small gaps appear between the weatherstrip and the body (check with a flashlight from underneath), especially in the corners. I smeared a small amount of silicone, or black rubber adhesive around the inside of the body and let it dry (with the sunroof off), so when the sunroof closes it makes a tight seal. Layer it on thin, then build it up if you need more. They also tend to leak through the seal, and a new weatherstrip will make no difference on a rusty frame. I just smear a bead of black rubber adhesive around the inside of the seal, as well as where the interior frame meets the glass. Barely noticeable, and you only notice the silicone on the frame when the sunroofs open.
