Finally got around to doing a boost leak test and found a lot of air coming out from the TB area. I went and bought new gaskets and that took care of one of the areas. Found out next that the TB was leaking in the back where the throttle cable hooks up. Did some looking around on the forums and found out that it should be caused by the shaft seals.

I picked up new o-rings from NAPA today and me and a buddy put them in the TB. I put the TB back on the car and the same thing is happening. Took a break and went back out there and took everything back off the car again and pulled the o-rings back out to check them. I put everything back together and made sure that none of the o-rings jumped out of the casing and just did another test and the same thing is happening.

I can't build more than 10 pounds of boost when I do the test, that is how fast it is leaking out. I can reach around there while the is air going into the tester and move the part of the TB that the cable attaches to and you can hear the amount of air that is coming out change. These are the instructions that I followed:

Any ideas on how to fix this? I really need to get the car back on the road. Also, when I look at the TB butterfly, you can see a small gap between the top of the bore and the butterfly, is that suppose to be like that? It is barely visible, but I thought that if the TB is suppose to be sealed when it is closed that this gap could be making the noise that I am hearing.

I don't think that O rings would seal properly, go to a local store that sells bearings/seals or hydraulic stuff and get some CR3930(chicago rawhide) oil seals as they are the perfect seal for the t/b(cost around 4$ each). They press in just like the stock ones. Use some silicone grease on the shaft and seal and make sure it moves smooth. The gap around the throttle plate is adjustable by the idle switch(1g). If the gap is still there get some aeroplane model paint and spray it on the inside(engine side) of the t/b to seal it, wait till it dries then crack the trottle open. I guarantee it will not leak after that..:thumb:
