I have a 2.5in down pipe on my 1g eclipse as well as full cat-back exaust and recently I had to replace the flange gasket.(where the exaust manifold meets the downpipe). I put the gasket ono and there is still a leak... the leak is on the round sides with out the bolts. Has any one ever had this prob?? or know how to fix it??
 
take it off, see if the gasket is still good, replace it if needed and tighten it again. Gasket might have moved when it was being tighten.
 
i did that. It was after I replaced that gasket that I found there was still a leak. I tightened it as much as I could by hand.
 
What kind of down pipe? The flange might not be welded straight on the dp so even though you tightened it up all the way, it probably will never seal. You can try some high temp rtv on the gasket and let it sit for about 10 minutes or so before bolting it back up. After it is hooked back up, let it sit for another 2-3 hours before cranking the car up. Other than that, cut the flange off of the downpipe and rewld it straight. I normally use a cat converter gakest for a 78 ford ltd from advance auto parts for my dp because they seem a little thicker than most and its 2.5".
