Alternator Problem

Here's my situation and i wanted some input before I remove everything again.

I have a battery relocation in the trunk with a separate 0 gauge wire running into my engine bay to a tsunami fuse box which holds separate anl fuses to power my original fuse box, fuel pumps, starter, ect. (did this to clean up the ugly fuse box and have a much cleaner look) and a 4 gauge wire from the battery directly to my alternator.

I had my car down for some time and re-wired a lot of messy wires and decided to use the jay racing alternator relocation kit along with a saturn alternator.

I bought this alternator:
New 91-97 Saturn 200 Amp Alternator:eBay Motors (item 200399216690 end time Nov-26-09 12:05:21 PST)

Followed the "how to" from this board using the stock yellow alternator wire connected to the "L" on the saturn alternator plug and ran a wire off the "s" terminal to my tsunami fuse box holder.

The first time my car started up fine but quickly had idle surges, i expected them since the car was down for some time but after some time messing with the car i could not get the surge to go away. A day later the car would not start, had to jump it and checked my data logger to see my car idling below 12 volts. Basically the alternator was not charging.

I complained to the ebay company and had to mail them the alternator, they told me they fixed the problem and sent it back. Well last night i got everything installed again and started the car. Idled perfectly but the volts at idle only read 13.8 but at least it held solid.

Tinkering with the car about 3 minutes of solid idling the car just started to surge like it usually did out of no where. I logged my volts and they were at 11.8. I pressed my breaker switch to cut the alternator power wire to my battery and logged some crazy volt readings. My alternator was sending out volts that ranged from 8-20 volts. Cutting the alternator power wire to my battery also stopped the surge but my optima battery can only run so long without being recharged.

At this point i do not know whats the deal. Could it just be a faulty alternator? I tried the run the car tonight it idled fine when i started it but that only lasted for about a minute before it started to surge again. Could the alternator get too hot and stop working correctly?

I hate having to remove my entire intake just to take my alternator off.
