I got off my lazy a$$ and took some pics.
Then after still no response, I went ahead and did what i was gonna do.
This should document how to "fix" a Ebay DP. It is 2.5" ID at the o2 housing flange, then 2" down the pipe it is a FULL 3" all the way to the end. Great piece of pipe i must say and i got it for 50 bux locally not bad.

Heres my measurement summary:
cat side:
3" ID
3-5/8" to 5" bolt holes (range doesnt account for bolt thickness, only min and max extreme values)

o2 side:
2-1/2" ID
3-1/8" to 4-1/2" bolt holes (min and max range only, see above)

Pics: (3 cat side, then 3 o2 side)

Design outline (from o2 housing to cat back):
-2.5" o2 side bolts to housing no problem.
-Didnt clear the trans to factory DP mount, so i removed said mount.
-Bolted up DP, done w/ DP for now.

-Found 3" flange for cat+ catback factory exhaust.
-Shave down that stubborn sob cat flange (bolts seized megatime, tons of grinding/cutting here)
-bolted flange to DP
-hung the factory portion under the car, lined everything up,
-tack weld all over flange to cat
-Still on my first few MIG welds, so I turned it up to max, and turned the wire feed rate up half way.
-Weld, grind, clean, weld grind clean, weld grind clean.

Thats it. Still no need for a test pipe, and frankly I am not looking forward to making one at all, that other side of the cat is not gonna come off without destroying something.

UPDATE:

I got the factory exhaust out... all bolts were corroded heavily just finished a lot of cutting and grinding and banging. the o2 side fit perfectly, although I had to remove the factory bracket connecting DP to transmission. (and clamped onto oil filter housing source line for the turbo) Will that bracket be ok left off?

I am doint the final touches on lining everything up, I cut the factory cat flange, and Im welding on a 3in flange.

Will have pics of the final steps, and final install in a few hours.

please no flames. I know the exhaust is mis-matched. That is my full intent. Once i find a good Stainless steel welder, on goes the cutout, and WBo2 bung then my exhaust is complete.

Someone please reply so this is not a long ass single post. thanks.

Quick question:
Am I asking for a cracked manifold by removing the exhaust mount that originally attaches to the engine? or am I just banned from using a tubular mani?
thanks

Do they still sell that down-pipe on e bay? I have an e bay open dump o2 housing, stock downpipe, then a 3"section from the flew pipe back to the muffler which had to be reduced back down to 2 1/4".

Im an idiot i didnt realize you have a 1g. :ohdamn: I just read 3" downpipe for $80 and got excited. They are about double that on e bay for a 2g awd downpipe.

Im a union welder. I know me being in kansas doesnt help much.

IT doesnt hurt.... I know my welds are shitty. feel free to give me some pointers. I know what good welds look like, I just dont have time to develop the skill all on my own through 100% trial and error.

How do I get more of a bead instead of clumpy, ball-looking welds? Is my welder not turned up enough? is the steel too thick? is my feed too fast/slow?

Im using a 90 or 120 amp, flux core mig, wire fed. I believe the wire is .030 whatever that means.

EDIT: I see, you were replying to my need for SS welding... well since you cannot help with that, maybe guide me in a direction on my current ability, and maybe tell me if learning SS, or aluminum, is worth it.

thx

other dude, did you try replacing the 1 with a 2? I find that really odd because just about everywhere I looked 2g was cheaper. by at least 20 bux. that was when comparing megan racing and punishment racing DPs...

My dp is a chinese knock off. But who cares, all it has to be is air tight and work... its not like if i get failure anything horrid will happen... name brands are regular prices, 125 for PR and 150 for megan.
