ok, i have a 91 tsi and swapped the grey dash for a black one off of a 92 gs (n/t). it was a fairly easy job, but it did test my patience a couple of times. the only problem i ran into was one of the wiring harnesses (which goes to a connector located just above the fuse box under the dash) was different than the original that was off of the tsi dash. it had two extra wires on it so now it doesnt fit on the connector on my tsi. before i switch the harnesses out by cutting and connecting the original harness to the wiring of the 91 gs wires, i want to see if anybody can help me figure out what those two extra wires are for. so i took some pics, hope they help....:confused:

thanx for the links, but i just need to kno what the two extra wires on the 1gb harness are for before i cut the harness and attach the harness off of the 1g (tsi) to the wiring coming out of the black dash so it can fit the original connector to my tsi. the link does not go that far into detail for it to be helpful.
 
I just looked the link does provide the wiring diagrams need to know what the wires are for. I can not give you a link since I do not know exactly what connector that is for. I would not recommend just cutting off the plug they may have completely re-wired the dash harness and each wire might work some thing different.

I would look at the diagrams I gave you a link for and traced down each wire in those connectors. Or much simpler change the dash harness.
 
the wiring on both harnesses are identical, except for the two extra wires on the 1gb harness. other than that, the colors, and the order of the wires are identical. as far as swapping out the actual harness from the dash, i dont think that can be done without actually cutting and re-attaching the harness from the 1g (tsi) to make it fit the connector of the car.
 
The wiring harness comes out pretty easily, just a couple screws if i recall. You have to pull the dash back out and remove the heater ducts to get access to the harness. No cutting is needed, i have a 91 and a 92 that i have the harness' out of and trust me i didn't cut anything. Take your time and pull one dash apart at a time.
 
sounds like thats the option for me. instead of cutting any wires, id rather take the extra time and do the wire swap. i didnt know it was detachable, i wouldve done it while the dash was still off. lesson learned. but what about those two extra wires though, wont that make a difference.
 
I swapped out the whole harness and only took about 20 minutes, with a little help from my uncle. I no longer have problems with burnt fuses, and other electrical failures. Long story short, it's worth the work.

For what it is worth, the plug is "Instrument panel wiring harness and engine compartment wiring harness combination" according to the FSM. Those two extra wires, the green w/ blue and green w/ yellow, are for the turn signals. The connector intersects with wiring running from the turn-signal and hazard flasher unit to the front head lamps. Those two wires use the signal to illuminate the left and right turn arrows on your gauge cluster.

I have my doubts that those two wires are the reason you were having as much electrical trouble as you were. In any case, glad you got things working!
