Alright so I'm heading up to a GR cruise with a few fellow DSMers when all of a sudden I start smelling something. I got a call from my buddy behind me saying my car was smoking so I pulled over and when I turned off the stereo I heard a whining noise. I figured the transfer case was dry so I put about a quart in it and limped it home. I noticed that it was leaking between the TC and the transmission and left pretty good puddles anytime I stopped. I dropped the tranny on it today, but had problems seperating the transfer case from the splines on the tranny. I finally pulled it off, but it took the shaft out of the transmission with it. Does the problem lie in the transfer case or the tranny or any other suggestions? Thanks

Have you ever had the tranny apart before? The only way the output shaft can come out is if it broke or the the little retaining ball under the Viscous Coupling was missing. That's the only thing retaining it.

It seems like a tranny issue but it may have caused some Xfer case issues. Are the inner splines on the Xfer case worn? Are the splines on the output shaft worn?

Thanks for the help. I ended up taking it to TRE for a full rebuild, but when they took it apart it was fine. The problem was the transfer case. The teeth were all mashed up for some reason. I'm still having the tranny rebuit, now I'm just looking for a 23 spline transfer case around here so I can get it goin by the weekend. Thanks again.

The teeth were all mashed up for some reason
The reason was because the output shaft was allowed to move back and forth. It "filed" itself to near-death. That's what happens when there is too much endplay caused by either the detent ball missing or the center diff thrust washers failing.

TRE will get you fixed up!

hmm so that detent ball can kill t cases eh?

not to mention its annoying as %@&^# when you go to pull a tcase and the center shaft comes along - causing the tcase to not clear the oil pan
