O2 sencer housing

I have a 1990 eagle talon Tsi


I want to bore out my stock o2 sencer housing and my exaust maniold.

What should I bore it out to?
 
First, off check the entire thing for cracks before you start. 1g manifolds and housing are notorious for cracking. If it's all good or you weld it back together, you can start to port.

I would try and take the O2 housing to around 2.5" diameter on teh side that meets up with the DP if you can, but be careful, otherwise you will port it all the way through and patching a hole is a pain. I would look for a 2g O2 housing if you could because they are thicker and much more stable after porting.

For the exhaust manifold and the other side of the O2 housing, just get another gasket and put it on, take a sharpie and go around where the gasket is bigger, that's about all you want to take off. On the other end, get a new turbo gasket and try to get everything to match in size. I believe if you take the lip out of the end of the exhaust manifold and also the lip out of the exhaust housing on your turbo everything will match up at 6cm.

The big thing is to get the inside as smooth as possible. I just went through this porting and polishing on my car and I have a couple more tricks but my fingers are getting tired. PM me if you have any more questions.

Oh yeah, make sure if you use a carbide bit that you use a medium speed drill. If you go too fast, the metal flakes will heat up too much and bind with the bit. I used a double cut bit at first and then a single cut to finish off the porting. I then used a couple different grades of polishing wheels to get it down to a mirror finish. I'm hoping to get some pics taken this weekend along with finish my testing with some paddle sander wheels on the inside to try and smooth that out.
 
I was going to port the o2 sensor housing and exhaust manifold on my 95 tsi awd, but i have 2 questions, do i have to take the turbo off the o2 sensor, and how hard is that and what size should i grind the runners to?? thanks in advance
