Ahh Crap!! Rust came back through

About 2 months ago I fixed 3 rusty holes on my car, 1 in front of each back tire well. And a pretty large hole under the passenger door. The one under the passenger door is starting to reveal a jagged line.

Process I used

First of all, I peeled away the crusted rusty paint to get an idea of what I had to fix. I then lightly banged on the holes to get all the big rusty chunks out. I used a little screwdriver and get all the big stuff out and then proceeded with a die grinder and wire wheel and cleaned things up really nice. I thought I had got all the rust out and used a anti rust rustolium primer. I then used a bondo called fiberglass bondo. After many hours of sanding and getting it perfect I coated the area with a tough gaurd truck bed liner spray in hopes to semi match the stock tough gaurd crap down there. Followed it all up with dupli-color paint.

The old holes in front of the rear tires ar showing no signs of rust, however the one under the passenger door, "the largest hole" is now showing a jagged line. I geuss Im gonna have to do it over again? What did I do wrong?
 
You messed up when you put the fiberglass in there to fill the hole. More than likely the fiberglass has cracked around the outline and that is what your seeing. The area needs to be rid of rust then weld in a patch panel. The fiberglass will work for a while, but do it again.

First, don't use the rustolium on a car. Chriw is right about the glass. Get rid of all of the glass and sand the section down to bare metal again. Take it to a shop and have them weld in a patch plate. Take it back home and redo what you just did but using proper primer.. and perhaps some POR 15.
 
Hey Mike. Well like they said, your first mistake was using Bondo. Any kind of bondo isnt good for filling holes. Period. Sooner or later it will crack no matter what. Second of all the Rust-o-lium isnt a good idea for it either.

But atleast you had sense enough to get all the bad metal outta there. Good job on that.

What you could do instead of welding is go to the paint store and they sell this glue type stuff. It is awesome. I have the stuff for plastic, etc...bumpers and stuff, its freakin awesome. Its like $30 for what you need to work with but y ou could just get that and then cut out a piece of metal the size of the hole and glue it in. And then after a hour or so you can go and sand and then prime and paint.

the cracking is probably due to the fact that you used fiberglass on metal. Whenever you bond the two together, they expand and contract at different rates depending on temperature etc. which causes cracks to form. Also, if there is any rust left, or bare metal for over a few hours, you should coat it with an acidic rust converter to keep rust from forming under the paint.
 
then i would suggest before you sell it, do the same process again. therefore the rust spot wont take away from what you can get for it (kinda sneaky but hey, itll work)

also dont use the bondo fiberglass filler, use regular bondo, the fiberglass ruins MUCH more quickly
 
I took a closer look at it today, it seems the fiberglass bondo has slightly sunken into the hole. I can tell not by my eye but the feel of my hand. I might do the process over again, but god those 3 holes took me 3 days, I spent so much time trying to get it perfect and let it dry good and sand all that stuff. Body work is what its called WORK
