I have searched and still can't get a clear picture of how to install my fuel return line for my portfueler set up. I have a '98 model FYI, without a return line! I ordered the parts from hahn to install the same fuel return line they would run on there car and the instructions to me don't paint a clear picture of this setup. Now, they gave me a metal return line thats flared a each end but has no flare nut to attach it with. I'm pretty good at putting things together but I don't think sqeezing a fuel hose over a flared end is ment to work or does it. If anyone has GOOD pics of the whole return line setup, please post them so i can get a better understanding of how its suppose to look!

If the metal return line is flared similar to this, its designed to have a rubber hose over it with a clamp. This is the factory return line on a turbo 1g. (Ignore the whole dial caliper measurment I just knew it had a good visual of the factory flared end)

Certainly nothing wrong with doing it that way, as long as you use fuel rated hose, and a fuel line clamp, should have nothing to worry about.

^^ok, no its not like that. It looks as if there should be a flare nut at the end to cover it. Ill post a pic so you can see what im talking about. Once i remove the stock fpr, do i just connect my return line straight to the top of the tank. The fuel filter stays in line with the feed line?

I'm not an expert on the N/T chassis. But I do know no matter what you do the filter needs to be inline with the feed somewhere.

And I would guess you attach your return directly to the fitting on the tank.
 
I see, some of the AN adapters that I purchased had barb's like that as well, there still ok to just put fuel rated hose over them with a clamp.

There shouldn't be much pressure in the return line to the tank, the pressure is before the fpr, pressurizing the rail and line that runs from the pump. The fpr just bleeds off the extra fuel into the return line and into the tank My return line was ss braided -6an and I just cut the braded ss off to expose the rubber (a few inches worth) and used two hose clamps to connect it to the return connection to the tank.
 
The best way to do it is to cut the fuel line with a tubing cutter then to flare out the line. They sell an fittings that have a compression style fitting that will then hookup directly to the hard line and will not leak.

A hose clamp will also hold high pressure as well/
