the cas is what the ECU uses to fire injectors. i'm not sure off the top of my head if it's cas or crank sensor which kicks on the fuel pump. check your cas.

Keep your 2g non lsd axles and non lsd pumpkin. The Evo 3-9 lsd is a direct replacement for the open diff in the non lsd pumpkin. They are about $200 on eBay. Mechanical lsd is better than viscous.
Turbo xs boost controllers are great for the top port of an external wastegate. I run one on the top port and an ebc on the bottom. Increased base spring pressure from 15 to 27 without a different spring. Then you can fine tune with the ebc.
i wouldn't undercut the crank, they are cutting off the hardened layer making it weak. I also wouldn't coat the pistons to get a tighter fit, that's ridiculous. You should get .010 or .020 over pistons and have the cylinders bored to match. Make sure he is using bearings such as ACL race...

Billet isn't necessarily stronger. Personally, I wouldn't waste the money based on research. I haven't broken into the 4 digets yet, but also havent seen someone in the 4 digets break a forged crank either. I choose Manley cranks for my builds.
how many auto parts store alternators have you tried... the magic number is usually 3 or 4 before you get one that works (they will tell you nothing is wrong with it). the ones from napa are reportedly the best ones.. i think they are bosch.

You should validate that someone didn't remove the freeze plug on the fiav and rotate the valve clockwise, effectively preventing it from opening. This is the method used to block it off without a bypass plate.
Your fiav wasn't opening when cold allowing the air it needs to idle. So you blocked it off which essentially did nothing. The problem wasn't that it was staying open, it's that it was staying closed. Idle surge when getting too much air surges between 1200-2000. Yours surges between 300-800...
