I would say replace the cap asap. Worst case scenario although I seriously doubt it, unless you are boosting 20+psi, the head is lifting and pressurizing the coolant lines.

You need all of your coolant lines unless you are running a "dry" aftermarket turbo. You could also remove your heater hoses that go to the firewall if you don't plan on driving in the winter time.

Which coils are you using? You may have a dead one or you may need a signal amplifier to run that type of COP. Try to plug in a coil pack and some wires and see if it starts.
I am not sure what pipe you are talking about on the 420a engine but if you mean a radiator hose you can use silicone. If you are talking about the one one like on the 4g63 engine that runs along side the block your best bet is to just take it off and bead blast it, paint/powdercoat and be done.
A DSM is only as reliable as you make it out to be. Do not not try to mod it without proper maintance and supporting mods and it will be just fine. I say the 1st one unless you can talk the 2nd one down about $500-$600.
Is it trying to turn over and just not getting spark? Double check everything because sometimes we get too excited and forget to plug something back in or tighten something. So give everything a once over.

Do a leakdown test to ensure you do not have a boost leak somewhere especially if you have the stock piping. Check around the intercooler and the throttle body elbow to ensure your clamps are tight and that a pipe hasn't blown off.

x2 Do not spend $150 on a part you can find used for $20. Like I said very rarely do coils go bad so chances are you will be buying a good one anyways so buy one, plug it in and see if it fixes your problem.
If you are talking about what you can do to save weight, if your car has a moonroof you can take it out and add a fiberglass or carbon fiber filler. If you want to go really extreme you can use speed glass instead of regular glass.
Very rarely does the coil packs fail on a DSM, they are very reliable. Take your ECU and check the capacitors to see if they are leaking. There is also a possibility that your CAS or timing are off so check those out as well.
The last picture is from a Hyundai, they called their version of the 4g63 a G64C or something along those lines All of their versions of the 4g63 were 6 bolt engines.

Instead of buying a chip burner some companies burn the Eprom chip. A company called JK tuning can burn your chip to your specifications. You can change all of your varibles just like keydiver used to do. I also think keydiver still honors upgrades and re-writes. I could be wrong though.
