i experienced this problem about 6wks ago. One day i was driving and even though i pushed the clutch down all the way it gave me a hard time going into gear and then coming out too. After this happening to me for about 30min i pushed the clutch in, and it felt really strange and then it wouldn't come out of gear. So i yanked it out and parked it. I had it towed to autotech class. My teacher and i both assumed it was either master or slave cylinder, so i went out and replaced both, even if it wasn't im sure one or the other would have gone out. So those are good, system got bled and bam...same problem. It wont go into gear when the motor is running. So we take the intake and battery tray out, and driveaxles, drop out the tranny....sure enough the disc was ruined. I ordered a act 2600 clutch kit, and got the drive axles rebuilt. So thats where i stand now.... again.... I got everything put back together today, aligned right and everything... all the bolts EVERYTHING and i go inside start the car.... hasn't been started in weeks. Vrrrrmmm turns right over. Score! and then i go push in the clutch after letting it idle for a few minutes and try to put it in gear. NO...GRRRrind ....rejected again like before WTF! i hate this car but promise myself everything is going to be ok. So i turn it off after a few tries. I put it in gear, and start it in gear. It starts then i hear a THUMP! and the motor still ran but nothing moved or spun. Then i tore it all back down...in a record time of 45min w/ a little help. Im thinking maybe the disc is in backwards or maybe it ate the disc like it did the old one with who knows how many miles on it. I take the tranny off, and then the nicenew yellow pressure plate and...No everything is intact. Perfect. My teacher wasn't there today but im starting to wonder WTF is wrong. Sitting in my talon felt foriegn to me since i've been driving the bronco for weeks now. I miss stick shift. Im gonna get the flywheel machined just incase. I know i put everything together right and the clutch system was bled properly. Im starting to hate this car... i have money for exhaust kit now but no...no car to put it on that moves. GRrrr SAVE ME. WHAT IS THE MYSTERY! WHAT IS THE ANSWER...i know the car is evil. I just spend a good 500$ and it shows me no respect. I feel like a dynacologists operating on my talon. What could be wrong. I went through and turned the splines on the tranny in every gear, it spins fine, at hand speed that is. It has a new throw out bearing. The fork works fine. The clutch even felt stiffer when everything was together. Now im back where i started... rebuilt driveaxles, new clutch kit.....GRRRR WHAT IS WRONG WITH MY BABY?!!!!!!!!!!!!!!!!!!!?????-please help me ( its at school, so it would be kinda hard to look at it. I can take pics w/ my moms digital camera. Even another dsm kid had no clue...but he has a GS so w/e. HELP suggest anything that i could be doing wrong or that is busted. Im guessing swede would have a good idea because he rebuilds trannys but i dunno. Heck, if i find out it is the tranny ill be sending it to him. anyhelp/commentary/ w/e's are welcome. -Rem (was a happy dsm driver, now a sad dsm fwd morgtition.) Im 1st gen 91' eagle talon fwd turbo.
 
Still sounds like Master/Slave cylinder to me. Sure there's no leaks? May also be the step height on the flywheel. Pump the clutch 5-10 times while it's runing, then try to put it in gear. If she goes in without the grind, you've still got air in the system. The slave cylinder has a spring in it that tends to push the fork actuator out while you're bleeding. I've had to do it several times to get it right.

If you're positive that it's not air in the line, you've got an alignment problem. Wrong size TOB, excessive crank end-play, bent fork - could be a lot of things.

ill try that tomorrow. My teacher told me to tq the pressure plate bolts to 30 cuz he was affraid of me breaking them. So i did...and im pretty sure it wasn't really on there good. Today i tq'd them down until they could spin the flywheel, and it was aligned prefect. I only have to put intake, and battery box in tomorrow....hopefully thats the problem. Although the fingers on the pressure plate look at a low angle vs. the old factory part one. He is suspecting there is something wrong with the pressure plate even though its all brandnew and looks flawless. I used a power bleeder on the clutch line. Trust me there is not 1 drop of air...no way... And the clutch mastercylinder adjustment is all the way out and cant go any further. Im hoping tomorrow everything will work so i can have my baby back. Otherwise were gonna have to try a different clutch or something and ill be 400$ out on that act 2600
 
LOL: flywheel bolts are 80 ft-lbs locktite, pressure plate is 20 ft lbs locktite... anyway: is your pedal ok.... is your shift fork ok.... did you shim your pivot ball? these are all possible problems.
