1G Transmission rebuild time???

You should have consistent results doing separately or all at the same time. My numbers are typically within a +/- 0.0015" max. Temperature and material type of solder used will affect numbers, same as type of lube or lack thereof, torque values of the case sections, etc.

You should be using 0.062" solder for input, intermediate and front diff. 3/32" diameter for output pinion and center diff. I typically use two pieces ~3/4" to 1" long curved and equally spaced. I let the sections sit torqued for at least 30 min. I am also around 64-66° ambient temp.
 
The temp of the case was 66* after it sat inside a full day. I did lightly lube every race with 75/90 and torqued all bolts to 29ft/lbs.

1” of solder on opposite ends evenly spaced. I used .062 lead free solder for input, intermediate and CENTER diff. 1/8” plumbing solder for front diff and output shaft. I will order 3/32” rosin core solder and recheck.

So front diff gets the .062 and 3/32 for center diff? That and thicker solder size is where I went wrong. I don’t know where I got 1/8th from.
 
I like to rotate mine through the gears with the solder in it. But honestly, you are making a mountain out of a molehill it looks like. Mothermitsu most likely wasn't that careful with it, neither am I on my personal stuff. Most times I don't even check them on my personal transmissions, customer stuff gets it set right though.
 
I’ve done the solder test 5 times letting it sit for 12 hours minimum. First time was in the cold garage and the rest have been inside on my kitchen floor. I can’t seem to get a good consistent measurement. Below is the difference I’m getting between all the measurements

Input .109
Intermediate .044
Center diff .031
Output .110
Front diff .072

Could it be possible that the case where the bearings ride are too far gone?

Yes metric. I want to do get this right and do not want to pull the trans again. I didn’t install the shift forks and don’t think that it matters whether or not they’re installed since we just want the proper size shims.
 
I use 0.062" solder everywhere. If it seems like it wasn't smooshed enough use thicker, too much use thinner. I do 3 1/2"ish long pieces, hold them in place with grease. I do them all at once. Sometimes I get lucky and the are all within 0.001", others they are a little further spread. Average them. more than 0.003-0.004 spread I'd question it.

Make sure you put the case all together and torque it to spec.
 
Center diff and output pinion use 3/32" solder.
Input, intermediate and front diff use 0.062" solder.
 
Should have the 3/32 solder sometime today. I did one test just for the .062 areas and left the center diff out. Numbers are not perfect but better than before.

Input 1.142 & 1.150
Intermediate 1.048 & 1.020
Front diff 1.153 & 1.157

Will update later with thicker solder.

Input Shaft 0.0450"
Intermediate Shaft 0.0405"
Front Diff 0.045"

Those numbers all sound accurate range.

So I’d use one of these shims for the input

Shim - Input Shaft-MD700270-D-0.0445
Shim - Input Shaft-MN168165-1.16-0.0457
Shim - Input Shaft-MD710455-K-0.0457

Zero value is the thickness of crushed solder with no shim installed. That is where you would add the preload value you wish to use, or subtract to get the endplay you wish to use.

For example: Input shaft preload 0.005-0.007" = a zero value of 0.0450" (crushed average solder thickness) + 0.005"-0.007" (preload) = a 0.0500-0.0520" shim selection.

Which would be:
Shim - Input Shaft MN168168 - 0.0504"
Shim - Input Shaft MD710458 - 0.0504"
Shim - Input Shaft MD706574 - 0.0516"
Shim - Input Shaft MN168169 - 0.0520"
Shim - Input Shaft MD710459 - 0.0527"

Stock/Street Transmissions with less than 400TQ at the crank:
Input Shaft --> 0.004" - 0.007" PRELOAD
Intermediate Shaft --> 0.005" - 0.007" PRELOAD
Center Differential --> 0.005" - 0.007" PRELOAD
Output Shaft --> 0.003" - 0.005" PRELOAD
Front Differential --> 0.002" - .0067" ENDPLAY
 
Yes it is fine to use the shims in the middle, it is a range I have listed in the portion you copied from that post.
 
Just took it for a drive and I’m almost certain she’s fixed. Roads here are a little wet so I’ll have to check again on dry pavement. Hopefully this post is complete.
