if you still need to replace the hatch board that goes under the carpet go to home depot and get a piece of this stuff, lay your carpet on it and trace it, then cut it out with a jigsaw.

for removing any and all gaskets get a right angle die grinder and a roloc attachment and some of these roloc bristle disks. you will wonder why you ever soaked and scraped a gasket in your life after spending 10 minutes for what was a 1 hour job.

The machine shop never opened, so I took the turbo to my exhaust shop. They drilled out the broken bolt but messed up the threads so they retapped the hole in M11-1.25. I spent a whole week looking for bolts of any style in that thread to be used on my O2 housing and ended up with a set of ARP torque converter bolts for a 70s GM car, which worked well with an added washer. I have since confirmed that two of the bolts used in the turbo install were a very slightly different thread, hence why they were seized. The one in the O2 housing has already broken and been removed. The other one is in the manifold, so that manifold won't be coming off until I am ready to upgrade my turbo to an HTA68.

I went to swap on my winter wheels back September and found that the driver front CV boot had completely come off AND every single ball joint on the whole car had play and no boot. I ordered a replacement halfshaft from PerformancePartout and found that they shipped me one in two pieces, so I had that rebuilt and replaced all four front lower control arms and both upper ball joints as well as both rear toe arm ball joints. Since I couldn't get the old setup separated, it also got a new driver side knuckle. Upside: everything is shiny and new. Downside: I no longer have an ABS sensor on that wheel which, for a winter DD, is a pretty bad thing. Still in search of a replacement sensor.

I had many crazy tuning issues for which I created several threads but they all turned out to be the oldest trick in the book: boost leaks. Leaks at the compressor outlet. Leaks at silicone pipes. Leaks at the BOV flange. Leaks at the throttle body flange. Leaks through the injector seals. I've replaced the injector seals (again) and fixed all of the other leaks, although the BOV flange still leaks a bit. It still needs another boost leak test and some more fixes before it's sealed enough for a tune, but the car is doing much better.

I also had a stuck passenger front caliper, but that was a quick fix.

Work has been on a hold for the past few weeks, though, because I was trying to sell my Jimny (finally sold on Monday) and used that money to buy a Subaru Sambar for my husband. I don't know why but he wanted a truck so I bought him one. Surely this one can't be worse than the Ranger that we had. I mean, this one is supercharged!
 
I also forgot to mention that, during all of this, I was having issues with the engine abruptly dropping down to three cylinders. I kept intermittently losing cylinder 3. I went through diagnostics on the coils and crankshaft position sensor and replaced plugs and wires but it turns out that the USCAR to Bosch injector adapters that came with my injectors were positioning the factory harness in an odd position and caused the stranded wires to break under vibration. I removed the cylinder 3 Bosch connector and crimped on an USCAR pigtail; the car made it less than 5 miles before I lost cylinder 4. So now all four cylinders have an USCAR connector on the harness and the engine has been a lot more stable.
 
No pictures because I am completely incapable of using a camera while working on a car, it seems, but I finally installed my EVO III intake manifold and 1g throttle body yesterday. I did a boost leak test while I waited for my husband to come home and take me to the store and found MASSIVE leaks at all four injectors. I fooled around with removing them all, cleaning them, then liberally greasing all surfaces and reinstalling them for 90 minutes before I finally called Deatschwerks for help. Their catalog picture shows spacers on the top of each injector below the o ring and mine didn't come with any. Turns out they're not supposed to and I could reuse the factory ones if I wanted to, but somehow I only have three and they're now hard plastic instead of rubber. But James pointed out something obvious that I had overlooked. With a rising rate guel pressure regulator, fuel pressure is always 43.5 psi plus manifold pressure, so there is always 43.5 psi pushing down on the injector, making spacers pretty redundant. I was making a big problem out of nothing.

I knew that my original throttle body was leaking but I didn't think it was that bad. Now that the new unit is installed I am running more than 12% lean! I spent all of yesterday making sure that my sensor inputs were still accurate before blindly tuning with the wideband information so as a result I am still pretty far from dialing in these injectors, but I finally feel like there isn't a hardware issue standing in my way!

While the intake manifold was out I located the source of all of my squeaks and rattles. During the engine rebuild I had disconnected the manifold brace but apparently I never removed it. It was sitting on top of the subframe making all kinds of racket while I was driving! I'm pretty shocked at myself for leaving that up in there.

My tacky clear cam cover finally cracked and disintegrated so I replaced it with a black OE one that I bought at the Shootout. I also have a host of other parts that I need to install. But first, a story about Miller Import Parts. I placed an order at the beginning of August for a bunch of stuff. One of them was the rear wiper grommet that seals the rear deck lid to the wiper motor shaft. Instead, they sent me the three rubber mounting grommets for the rear wiper. Stevie felt bad and said that he'd send the seal ASAP. I never really forgot but I have had other things on my mind, so when I needed a new throttle body to rebuild, I contacted him about the still-missing deck lid seal and asked him to throw in a 1g throttle body and some other stuff as well.. After I paid, he found that his inventory was wrong and he didn't have any throttle bodies. He shipped me the rest of the stuff and refunded me the money for the TB. I scoured the internet and found some junkyards with TBs in stock. The first was Canadian and doesn't ship to the US but a guy from the second said that he had two in stock. I paid and about 30 minutes later got a message from Stevie asking me if I had just paid him for something. Turns out the mysterious junkyard online was Miller Import Parts and their inventory was still wrong. Stevie felt bad enough that he found someone else with one and had them drop ship it to me. Both packages arrived on the same day.

The package from Miller had the power antenna that I had ordered, door locks I'm guessing from a 1g because they don't look anything like what the 2gs come with (I had ordered the alarm switches that attach to the 2g door locks), two different rear wiper motors that were a surprise, and finally a wiper seal that I had managed to throw away with the packing material.

So the car is (barely) driveable since fuel trims are able to keep things in line, although the transient response is garbage at the moment. When I get back from work I'll hit tuning again. In addition, by Black Friday gift to myself was a set of Morimoto Mini D2S projectors and I spent last weekend installing the projectors into my second set of headlights. The driver side looks fantastic but my package included a DOA D2S ignitor and projector shroud so I haven't been able to work on cleaning up the passenger side. Also the headlight leveler bushings are stripped so I can't reassemble anything until I get that sorted out. Projectors are heavy so without those bushings the headlights would be pointed at the ground and would bounce around over bumps. Why can't anything that I order arrive without issues?

I found one in not white with a 5 speed and a supercharger. I'm pretty excited to see what it's like. It was supposed to have been loaded on a boat yesterday.

My neighbor's parents have a Hijet and seeing one in person convinced the husband that that is what he needed. He let me drive it around, but it's carbureted so it's probably not a good indication of what the Sambar will be like.
 
No pictures again because I am incapable of taking a break to document things, but I got an EVO 8 ECU installed. I was having crazy problems with the tune on the stock ECU. Smooth oscillations between 8:1 and 30:1 AFT at idle and low load cruise. I was planning to work it out and a new ECU was at the back of my mind until I saw one at a price that I couldn't refuse. I installed the EVO ECU in the stock black box bracket, moved five wires around, and the thing started right up! I used the actual flow rate of my injectors (945cc) and injector latency values resulting from some pretty heavy spreadsheet manipulation and it was ready to go. I had some trouble finding 2G MAF scaling for the EVO ECU since the input variables are different on the tables in each ECU and I couldn't find any examples posted online, but I did stumble across a screenshot of a tune that I guessed was using the 2g MAF and put those values in. It's closer than the black box ever was! My new Tactrix 1.3 is on the way so I can jump into some live tuning, but now I only get spikes above 18:1 AFR on a cold engine under very light load, which is better than the engine was doing even when it was completely stock. High loads are very slightly rich but completely smooth and very torquey. I'm very impressed with the upgrade and am hopeful that I will finish the base tune this week so that I can finally turn up the boost! In the meantime, the Eclipse has resumed daily driver duties.

Fuel economy is pretty disappointing at 25 mpg combined but I'm hoping that will improve with better tuning. My old AWD Talon scored 31-32 mpg with ECMLink and similar mods and I kind of want that back.

The new rear wiper motor and seal hve been installed, but the replacement antenna that I was sent is not for a 2g Eclipse, just like the door lock sensors that came in the same package. I was going to steal the mast out of this replacement antenna assembly but that one was broken in two separate places so it wouldn't have fixed the problem anyway. I have unplugged my antenna while I wait for my new OE mast to be delivered.

In the time since the last update I also built myself a set of new headlights. TheRetrofitSource had a Black Friday sale so I treated myself to a MiniD2S kit. They're not as nice as the FX-Rs in my NA Miata, but there's less room in these housings for illuminatory excellence. Pictures will definitely be required to show off what I have done, but there's a 3" projector in the low beam reflector with an obscured switchback halo that flashes amber with my turn signals. I no longer reach for the headlight switch at night only to find that my headlights are already on. For the first time ever I can see at night while driving an Ecliipse. I can't mark the project as complete yet because the step in these projectors is massive. I cut it in less than half on the passenger side but the driver side still has a 12" step at a 25' distance. The bottom of the step is aimed down and shines on the ground but the top of the step is still above the horizontal and blinds anyone to the right of my driver side headlight. I'm not looking forward to pulling the headlight apart again, but such is life. Pictures to come once I take some.

With respect to the car overall, I have been kicking ass and taking names. My to-do list is getting quite short now:
* Fix the leaking steering rack (Group buy)
* Replace upper engine mount
* Replace passenger side rear caliper. Not broken yet but the bleeder valve is seized.
* Replace cracked windshield. Will be done in the spring when my other cars have been pulled out of storage.
* Install an actual exhaust. Did I mention that my exhaust is a Megan FWD turboback that has been cut up and rewelded to fit an AWD chassis?
* Remove tint and repair rear defrost elements

My low priority to-do list is starting to get looked at again:
* Non-drilled rotors and performance brake pads
* Sway bars (Interest thread)
* Suspension. Coilovers? More research needed
* BOV upgrade. SSQV? The knockoff Greddy that came with my intecooler pipe functions for now...
* Replace trunk floor board
* Detail the entire car

But let's be honest. The Autozam engine build is the real priority now.
 
Well, the transmission went out so the car is parked yet again. It started sounding like it had straight cut gears so I drained the fluid and found it slightly shimmery. I emailed TMZ Performance on the 14th and still haven't heard back, but given the proximity to my honeymoon I just don't have $2000 to drop on this right now. The weather seems to be holding above freezing for now so I have been driving my Sambar. Unless someone has a built or rebuilt 2gb AWD transmission for sale for a decent price, it seems that my GSX will remain parked for six months or so while I get everything else in order.

This really puts a wrench into the group buys for the steering rack and sway bars.

Not-so-exciting update: a used transmission was acquired in early March. The plan has been to swap that into the car to get it running while I save up for getting the current transmission built. In line with the expected trends, I haven't had time to start on the swap yet. I did get a new clutch installed in the Miata this week - those parts had been collecting dust since August - and I also finally got my new turbo in the Autozam and fixed an oil leak so at least I have running cars again.

In the interim the Miata was totaled after a run-in with a semi; my husband and I finally had our honeymoon in Ireland, Switzerland, Italy, and France; and we bought and have mostly moved into a new house. And the best part: this is the garage.

So there's a long way to go, but for the first time in more than two months I have a left hand drive car again! And something with more than two seats again! And something with a trunk again! And something with adjustable seats again!
 
My DSM started blowing black smoke out the tail pipe.. Then I found my inter cooler ripped apart from this winter, so its probably running rich from massive air leak. ugh. My base model lancer is the only thing that keeps moving under its own power without nightmare issues often. Cool Autozam those are such random bizarre cars. I hope your car luck improves, you should probably do some praying to the car gods and maybe make a sacrifice (like offer them a beer)

Why not? The goal isn't RHD and I'd get LHD if they were available, but we get so few of the cars that I want here in the States that I am forced to send my money overseas. And now the husband is looking at and suggesting cars to import, so the collection may continue to grow. The garage may or may not have been a significant factor in choosing this house. And if it weren't also being used as a workshop and a bar it would be a six car garage (two in storage), but I need a place for woodworking, for engine building, and for all of my alcohol.

Funny you should say that because the transmission went out again about three weeks ago. It was inevitable and the timing was honestly pretty good, but that doesn't make it any less annoying. I dumped my spare transmission off with Jack's while I was at the Shootout and they will be packing as many synchros into that case as they can. No word back on the timeline or the condition of my core, so I'm still waiting for that. I am also remembering that one of the studs on the upper engine mount is stripped and I need to replace that cast piece. I picked one up long ago but the car was not running for so long that I forgot about it. Also one of the rear calipers has seized so I get to do brakes for a third time this year! At least swapping intercoolers isn't a huge undertaking, but I don't think that I have ever heard of them breaking apart. That's a new one for me.

The Autozam is now consuming some oil. I had to add a quart on my way to work on Sunday, which I have never had to do before. There's also a MASSIVE engine bay rattle that I need to get to the bottom of. The Sambar has an alarming vibration that I'm assuming means a wheel weight fell off. Also I haven't even checked any of the fluids since I picked it up in February so I need to at least change the oil before I take it to Nashville this weekend. And also my husband shattered one of the wheels on his Fiesta. And the car that I ordered in February finally got an update yesterday; the scheduled build date is September 20th, around the same time that it was supposed to be delivered. Delivery date is early November now. Fortunately I'm not impatient. Not in the slightest. I won't have any problems waiting.

This build thread is an emotional roller coaster, which about sums up DSM ownership I think. While my story isn't as exciting of a roller coaster as yours, it's had its ups and downs no less, but just got bit by the bug again so hoping to start tearing into it.

I'll keep that in mind! My goal is to get the GSX road ready by end of summer, otherwise I'll be rolling up in my WRX so hopefully I don't get too much crap for that!
 
Jack's found my first gear a bit worn and replaced that. Otherwise the core that I provided was fine. The rebuilt unit arrived two weeks ago and I spent that weekend pulling the old transmission. I found the existing clutch to be brand new but it was a SECO OE replacement unit which I wouldn't trust to stand up to the abuse that my engine will give it, so I dumped another $850 on a flywheel and South Bend clutch kit. That arrived late last week and I installed it this past weekend.

And.......the whining is still present. Turns out this wasn't a problem with my transmission but with my transfer case. I did note that it had pretty much no fluid in it when I reinstalled it on Sunday and I didn't think to clean the drips off after I filled it so I am not certain if it is leaking or if I'm just seeing the mess that I made on Sunday. Either way, the noise is back. I've ordered two sets of transfer case seals and will install the first when they arrive, along with investigating the problematic yoke seal. In the meantime, the Eclipse sits yet again.

And I'm also keeping an eye out for a replacement 2gb transfer case, hence the second set of seals. I'm hopeful that my case might not be trashed but I'm expecting it to be too far gone. I did find that I can get new OE transfer cases from Mitsubishi for $1850. I think I'd rather try my hand at a $150 used one, though.
 
I put 15 miles on my transfer case before draining the fluid and this is what came out.

Damn. Now I'm shopping for a new transfer case. This car is trying its hardest to not run.

I also inspected the driveshaft yoke to check for leaks and found this funky looking spline.

I created this thread asking about it because that just doesn't look right. Is my driveshaft broken also?
 
Back in November I got a replacement transfer case and after confirming that my driveshaft yoke isn't damaged I got it installed. I took the car to Terre Haute to break it in and right after leaving for the return trip I got a battery warning light. Assuming that it was a failing alternator just like the last time that happened, I planned to drive to the next exit and call a tow truck. No other lights appeared on the dashboard but the engine started running very rough so I pulled to the side of the highway. Right as the car coasted to a stop on the shoulder there was a big puff of oil smoke and the temperature gauge shot to the high mark. But oddly, still no CEL. The tow truck was quite far away and I didn't get back home until early the following morning. When I eventually got a chance to investigate further, I found that things had gone down quite differently than I had thought.

It wasn't the alternator failing but the belt itself shredding. It embedded itself in the water pump pulley and jammed it and it seems as though the immediate stopping of the impeller caused a pressure wave that blew the rubber line from the water pipe to the oil cooler. It was only after the coolant had drained that the engine began to heat up, but I guess since there was no coolant to read the temperature of, the gauge in the car remained at halfway. The rising engine temperature either caused piston rings to expand and blow out ringlands, detonation, or both. It was a month before I had time to pull the head and investigate and this is what I found.

All four pistons were destroyed but in varying ways. This is cylinder 4 and I'm guessing this was detonation or melting. Cylinder 3 definitely had some piston ring action and the other two had chunks broken off of the pistons. Here's the piston from cylinder 4:

It was another six or so weeks before I had time to pull the engine, but it finally came out last weekend.

This broke my streak of all of my engine pulls happening in December, but that's not really a trend that I wanted to continue.

Back in the Spring of 2019 I gave up trying to find a place local to me that could do an alignment on the Autozam and ended up at Performance Alignment in Cincinnati. While I was watching them make adjustments I found that the shop floor was littered with familiar engine parts. I asked why an alignment shop would have 4G63 blocks littering the floor and they told me that they were renting out space to "some guys who rebuild engines." I didn't think much of it until this whole fiasco and I learned that "some guys" is actually Buschur Racing operating a satellite location to handle more engine building volume. Long story short, I dropped my engine off with them Monday morning and I'll get to take the Sambar back to Cincinnati soon to pick it up again. Hopefully I'll do a better job of taking pictures when I reassemble the engine this time around.

Outside of all of that, a few things have happened since the last update. The biggest is that I bought a new car. An actual new car.

I'm referring to the Miata, not the Tesla. The Model 3 was on loan from a friend who thought I might be interested in driving it for two weeks while I stored it for him. The Miata (that I ordered back in February of last year) finally arrived. It is glorious but I miss the turbo so I'm going to have to fix that once someone figures out how to tune this ECU for forced induction. The husband traded his Fiesta ST for a Volvo S40. With a 5 cylinder turbo and 6 speed manual, he is very happy with it. Plus the turbo from the Focus RS500 is a direct bolt on! The Autozam lost a wheel bearing, and since I had already sent a replacement set of upgraded knuckles and hubs to a machine shop last year I'm just going to leave it parked until the parts come back for the hub/knuckle/rotor/caliper swap. Since it was a rear wheel bearing that went, I'm doing the rears first and upgrading to NA Miata rear calipers, which will give me tons of good pad options.

I think that's all that has happened in my life. I've been busy. And I've also picked out the next car that I'm getting and I'm very excited about it. It's a three row van and I'm going to convert it to electric (eventually) but you'll never guess what it is.
 
Damn. One other thing to keep in mind I've had an overheat cause a thermostat to stick closed. So if you end up using that same thermostat again keep an eye on it. That is real unfortunate damage to the engine im sorry to hear about that. My car is now smoking a bit, could be from oil seals going in my turbo or less fun ring related.

I lost the same belt couple weeks ago, my car immediately lost power steering so I knew that damn belt went and took the water pump offline with it.

This was on a perfectly straight section of highway and my power steering has been inconsistent anyway, so I wouldn't have noticed that. But the thermostat is a very good point. I had that exact same thing happen to the Autozam when the radiator fan fuse blew, except that the thermostat got stuck wide open. This thermostat should be replaced anyway. Thanks for the reminder. I have added it to my shopping list.

In general, still no news from Buschur. I haven't heard anything since I dropped it off almost two weeks ago. Hopefully they get back to me soon because I need to place this parts order.

Also I bought another car. The husband is pissed. That is all.
 
Back in January Buschur told me that I would need to provide the block, crank, and head for machining. No bearing caps would be needed. I dropped the parts off in Cincinnati but was told upon arriving that they would need the girdle as well so that everything could be torqued down. I suggested returning later with it and they suggested mailing it, but when I got back home they informed me that they had a scrap girdle around the shop and were machining it to my block so that I didn't need to provide my own. That was January 14th, and the only other communication that I have received so far was on the 29th when they said that they hadn't machined the girdle yet. I know that I am far from their only customer at this point but they did originally tell me that they would only have my block for a week.

So is Buschur opening a shop in Cincinnati?

Buschur has a facility in Cincinnati, but they don't stock any retail parts. It's just for engine building / machine work. But I'm sure if you asked they could get you anything from Wakeman. That's how they were able to offer me overnight availability on for my aforementioned engine.

The miatta right? So in a weird turn of events last night I noticed more steam coming off of my car than normal. I checked and found I have blown a hole in my radiator.

Just ordered a mishimoto 2 core full metal and new oem thermostat. What are the odds my car tried to suicide last night.

Oh no, it's spreading! DSM suicide is an epidemic and we're failing to contain it! More steam than usual....do you normally have steam coming from your car?

I did get the Miata back in November, yes, but I got something else a couple Thursdays ago. I won, at auction, a sub-2000 lb RWD mid engined Japanese turbocharged 5 speed....van:

Behold, my 1992 Suzuki Every Turbo RZ Super Multi Roof, that I won for the outstanding price of $360! I have wanted a kei van for a long time and was planning to pick up a Subaru Domingo later this year, but the Turbo RZ is incredibly rare and I just absolutely need those glorious four panoramic sunroofs so when this one was listed I immediately called my exporter and told him that I didn't care what I had to pay; I needed this van. Then the seller kind of accidentally cancelled all of the other bids so I got it for the minimum bid of 40,000JPY. So now it's a race between getting the DSM running and picking up the Every, but everything seems in favor of the Suzuki even though it's scheduled to arrive in Jacksonville on April 4th. And this likely (hopefully) means that I'll be saying goodbye to the truck, but the husband is putting his foot down. And also demanding that I import him another Jimny. I have created a monster.
 
I drove to Cincinnati on the 5th and was able to pick up my block at 8PM that night. In addition to the block I also got back my crank and girdle as well as Mahle pistons, Callie rods, and ARP main studs, but the main bearings that I had ordered had disappeared and he had forgotten to take a look at my head so that was unavailable for pickup as well. He said that he'd address the head that night or in the morning and ship it out the 6th before the weekend so I didn't have to come back for a fourth time. I haven't heard anything now 11 days later even though I have since reminded him that he also has my dipstick tube because I was unable to remove it from the block before I dropped it off. Also I removed about a quarter cup of sand from the block and I'm very concerned that I wasn't able to get it all out.

Not my picture, but same problem. The middle of the rod impacts the bottom of the cylinder and as a result the crank cannot rotate to the top in either direction. I confirmed that the crank that I received is indeed a 7 bolt 4G63 crank so I'm not dealing with an accidental stroker setup and the block is my original 98 split thrust block, so the issue is these rods. They are 30mm thick, 4mm thicker than the previous Manley rods that I was using and a full 11mm thicker than stock. So I guess it's no surprise that they don't fit, but for a build that was supposed to be wrapping up in January there's no way in hell that I'm stripping the block back down and taking it to be machined again. So I guess I'm in the market for new rods yet again. I sent a message to Buschur asking if this is something that I should have been expecting with these rods as they claim that they put these in most of their builds. But if I haven't heard back about my head after 11 days then I'm pretty unlikely to hear back about these rods today, so I'm expecting that I'll just order something else in the morning.
