Man, I’m on my second set of rubber cased throttle body shaft seals. Each time they pop easily in with no problem, when I go to slowly slide the shaft through all greased up the seals pop out which confuses the heck out of me. Can one someone shed light on why this keeps happening?

The area where the seals sit on both sides are not gouged or anything. Getting really frustrated with this and I’m looking to spend more for I guess the metal incased ones.

Let me clear this part up:
The shaft seals in using are for my year 91-94

The shaft is cleaned with nothing abrasive and lubed well with dielitric grease

Wtf? How come they pop out while the shaft is being inserted? Like I said this is the second time man. Replaced them to fix those two Boost leaks and now they are just leaking worse and potentially wasted money. Is there a way to remedy this? I tried the socket holding the seal down as I did the shaft insert as well but they still leaked after installed.

@Vegas smith did your seals leak even after they popped out and you placed them back in and held in position?

They should fit more snug than they are. Some people actually have to fight them to get them started and then get them straight. Hate to say it, but maybe look at another throttle body and see if it is exactly the same. All of mine have been tight to get in.

@1990TSIAWDTALON these have both failed on 2 different TB. Both 91-94 throttle body’s as well. Each time I’ve pulled out the leaky seals (metal encased) and replace with the extremepsi seal I get no luck. I’m not forcing them in, not installing at an angle.

@STM tuned yeah, it’s going to most likely have to come to those.

Is there an option for a Throttle body that’s a direct bolt on that has no shaft seals?
 
I run the STM metal cased seals, they are a bit more finicky when it comes to install but they hold hella boost!!!! :thumb:
 
I have 2, 1991 & 1992 Throttle bodies.

Both sets of seals (rubber encased) failed in them.

My current ones are in the 91 throttle body right now. This is my daily and this is seeming to complicated trying to put a seal in when it shouldn’t be LOL. I’m going to do another BLT after work to 100% verify they’re leaking.
 
I had the exact same problem, as a matter of fact I was working on one this morning. I used a deep socket 10mm and had it over the rubber seal, as I pushed the shaft in on the TPS side I pressed on the on the other end with the socket and it slipped right over the shaft. It was really tight and I used lithium gease to lube it up.

If you had not done that though, would your seals have popped out also?

I double checked and yes, I’m definitely leaking...again.. at the seals??

Yes they would have, and they did about 3 times until I grabbed the socket. hope this helps. it didn't damage anything in the process.
 
I have ran the mil.spec hard cases ones for a few years now no leaks. but careful putting them on. I tried punching one in and it didn't go in straight it messed the hard case up and had to replace it. Tale your time installing them. once they are installed though you can just forget about having a boost leak there.
