Okay, so I've searched and read and searched and read until I'm blue in the face. Nobody seems to have most/all the same symptoms as my TSi. I recently bought this car from a guy whom had the engine rebuilt because he had plans for a FMIC, a larger turbo, and a Apexi Neo piggy back. During the build the machine shop bored the cyls .020 and ported the head runners. Now onto the problem! As long as you keep it as near to 0lbs of boost as possible it's cherry. If you stomp it... once it hits 7lbs of boost, almost like clock-work, it rolls black smoke out of the pipe and falls flat on it's face! I know black means it's running rich. (extremely in this case) I've checked the plugs and wires and they seem to be fine. (They're new according to the previous owner) I checked the turbo impeller, no slack and the wheel looks perfect. I pulled the intercooler and all the piping, cleaned it out good and checked for leaks... there are none. This is my first turbocharged car and I'm lost. Please help! Any tips are appreciated. Here are the pics of my BLT. I have the PSI cap in the CAC inlet hose and the blocking cap in the hose that supplies air into the manifold. If the BOV pops off that quick does that mean it's bad? Also, how do I tell what injectors are in it? The guy told me what he had done to the car and he didn't mention inj's. Click the image for a better view of it. Thanks for reading!

I do my BLT by taking off the intake pipe and MAF, then putting in the tester on where the intake pipe connects to the turbo. This way you can detect leaks from the TB and IM area, if theres any.
Looks like your only testing the IC pipes amd IC core? you blocked off the upper IC that connets to the TB, then pressurized from the lower IC?
 
I think its best to test the intake system in sections. First connect it to the turbo inlet, and disconnect the hose after the BOV, and cap it there. Then test the intake manifold at the throttle body. You have to rotate the engine at a certain angle where all the valves are closed for it to work. I forget what the angle is do a search. Sounds like you need to replace the BOV, and test again. When you test the intake man you can use the boost gauge to tell you how much pressure there is. I found a massive intake man. leak when I did mine. So its worth a shot.
 
Thanks guys. I'll gap the plugs this evening. Yeah, I was trying to test a large section at once. I'll try to locate a new BOV and retest too.
 
you have a BL at your BOV. You keep saying you here your BOV blowing air into your intake at pretty low pressures and i dont think anyone is reading it. Get your hands on a new BOV. Also look for other boost leaks. Whats happening is when you get into boost your BOV is leaking the whole time, and since your still stock MAF (non-blow through) the air thats getting leaked out is supposed to go into your intake manifold but it isnt, so your fuel is running very rich with the boost getting leaked off, then not only that, but the leaking air is constantly going through your intake and making it run even richer. Fix it clean your MAF. you'll be straight.
 
I gapped all the plugs to .028 +/- .001, and hopefully I can successfully do a BLT in the next few days. More to come...

This is exactly what I was thinking as I was reading through this thread. It seems to me that the problem is pretty obvious. Your fuel system thinks that more air is coming into the cylinders than their actually is because it is all leaking through your bov. Same thing as Ecliptical said. Hope this helps.
 
Thanks, 1992GSX. I'm tryin' to locate a good used 1G BOV right now. I found some on Ebay but I can't see paying $60 or so for a beat up used one when I can pick up a new one for $100. I'm keeping my fingers crossed :pray: that this has been my problem the whole time! I'll post more when I get the valve.
 
I'm back. It's been a while since I updated the issue "car runs terrible under boost" because I've been dealing with some major issues. I had to pull the dash and fix a water leak where the car is bonded together from the factory. I figured I might as well deal with that curled dash while it was out so I replaced that. There wasn't any sense in ignoring the falling headliner so I replaced that. I found my PS leak... the rack and pinion was busted so I replaced that. The exhaust was broken in two spots so I replaced that with a 3" turbo-back system. After I got all that out of the way I was able to get back on the issue at hand. I installed a hard upper intercooler pipe kit, new couplers, clamps and a new BOV. I've owned this car since 9-09 and today for the first time I got to feel the turbo pull. I hit the gas station and put some premium gas in her. On the way home I get it up to about 3k rpm and eased into it. Where it usually would start bucking and black smoking it just pulled as pretty as you please. On the second pull I trusted it a little more and gave it more, it hit 10lbs like it should and I felt like a proud papa.
In the end I don't know if it was the BOV, intercooler pipes, new-gapped plugs or what but it seems to be resolved... for the time being. Thanks for everyone's help and comments! I'll be sure to keep you guys posted if any new symptoms arise. :cool:
