It looks like I have blown my second output shaft seal in 700 miles. OEM seals done after transmission was completely over hauled. Is there something I a missing that would cause such pre mature wear?
 
To confuse matters more after topping it off and taking it around the block the leak has stoppes, I had a small leak under the car about a week ago at work but also, but nothing sense. Is it possible the output shaft itself has a bad spot and only leaks when that ends up on the bottom but of the seal
 
A few things I can think of:

  • Ensure you are using the correct part number (MD723202).
  • Inspect the output for play and/or scoring.
  • Inspect the sealing surface of the trans for scoring and/or scratches and gouges.
  • No RTV should be needed on the seal. I would install using a thin coating of gear oil also making sure you put gear oil on the inner lip as well so the output shaft slides through without damaging the seal.
  • If the seal is not installed perfectly straight, it will wear into an oblong shape against the shaft causing leaks.
  • Ensure you are not overfilling the trans with gear oil.

I had shop do the tranny,. If the needle bearing you are referring to is the one directly behind the output shaft seal. It is there,. It slid out with the output shaft when I installed everything. I also realize the output shaft is missing the detent ball but from what I've read that should not be the cause.
 
Hate to bring this up again but I am tearing this thing back apart this weekend. I will double check all the previous things mentioned.
 
Im having a similar problem. It looks like that half shaft is hitting the seal and leaking through it. Did you fix your problem yet?

i got my tranny back a couple of days ago and installed it, it had no defects except for the missing detent ball. So on top of installing the detent ball the tranny builder suggested droping a piece of rubber hose into the xcase before reinstalling it..just for added security. I have only been able to be a few miles on it but so far so good

Without the detent ball, it is possible for the output shaft to move some, and could uncover the seal lips. Many have left the ball out and let the t-case retain it, but depending on machining tolerances, it may have haf enough room to move and uncover the seal, causing a leak.

well the thought process is that it would eliminate the space between the end of the output shaft and the bottom of the xcase receiver.(poor choice of word, but i cant think of better at the moment) the fact that its piece of rubber hose allows it to compress as the xcase is tightened. basically eliminating room for movement. sounds like cheap insurance so i figured what the hell.
 
Thats sounds like a band-aid to me. If things are put together correctly then it shouldnt need any of that business.
he did the tear the tranny right down and inspect everything, and replaced the detent ball. i just through out the rubber hose thing in case it possibly help somebody get by. i'm not even saying that it works, but the logic is sound.
