The same thing happened to me about a year ago. I also repalced everything, even welded the clutch pedal assembly. My problem was the pedal assembly. You mentioned there's no play in the pedal. It might be that the pedal isn't sitting @ the right angle in conjunction with the lever attached to the master cylinder. It's a pain to remove the assembly, but that might be your problem.
